I have two 2002 FS-65 freightliners with 3126E cats that only work on high beam if the intake heater is on. I have checked all ground and power studs on firewall.

I would check the power stud where your intake heater relay picks up it's 12v. Follow it and you will probably find a loose or corroded cable. Your lighting power may share the same source. I don't have a diagram handy to verify this.

Have checked the power studs and all battery cables. Have found that the intake heater relay power is not the problem. I disconnected the power at relay and problem cont. Unpluged ECM control wire or remove intake heater light bulb from dash claster I no have no headlights. I have replaced headlight switch, daytime running lights mod., and turn signal switch.

Did you find the stud on the frame - inboard side -just in front of the starter. I have had that one get loose with the stud almost cooked through.

I think your problem is up by the hood hinge. There is a connecton or a wire (can't remember which) that either comes apart corodes or something. It's been a couple of years but I had the same problem and that is what I found. I think it's the right hinge but don't hold me to that. Good luck.

I'd start at the headlight, are you losing power or ground to the low beam?

Do the headlights and intake heater relay share a common ground point, or power point?

I'm not familiar with the cats in a freightliner, nor have I seen a schematic for one so this just questions that might point in a direction. To me it sounds like a broken ground for the intake heater that is finding ground through the low beams - but again without seeing a schematic I'm just guessing.

It's a machine, not a werewolf.

Just thought of something. Have you checked the ground cable from the engine to the frame?
